Storm, I think I have found new designs which you could use for the former T d A kits passenger and freight vehicle kits, and for both bogie and 2-axle 009 models as well.
A few months ago, I purchased these three 3-D printed models from Shapeways. Together, they create a model of the bogie steam tram trailers which were used on the Wisbech and Upwell Tramway in East Anglia, England. For anyone familiar with the "Thomas the Tank Engine" stories or the classic 1953 Ealing Studios movie "The Titfield Thunderbolt," this is the tramcar which is portrayed as "Henrietta," and as the Bar Car used on the Titfield Branch line.
They are:
1)
The one-piece bodyshell, which, apart from the tramcar body, also comprises the underframe, passenger access steps, bogie mounting beams, brake rodding, buffers, gas lighting and vacuum-brake reservoirs. The intricate end-platform railings, gates, brake wheels and roof supports are also included.
2)
The 2 bogies. All springs, spring hangers, axle boxes and mounting beams are included.
3)
The roof vents. These are actually the tops of the interior lamps, and which are fitted to the roof when it is added.
No floors, interior details or roof are included. The buyer has to make these themselves from sheet/strip plastic. No wheels, axle bearings or couplings are included either, as these can be obtained by the buyer as well, as can suitable bolts to fit the bogies to the car body.

This could be used for bogie passenger cars and bogie freight vehicles.
Using this approach as a template for re-designing the T d A kits, and to design 009 models, would completely eliminate all resin moulding, and result in models which would be much easier for the buyer to assemble. All that they would need to do, is make and fit their own floor, roof and interior (if they desire), obtain suitable wheels, bearings, couplings and mounting bolts, and then paint and letter the vehicle to their own tastes (if you have not provided the suitable parts in the kit). Providing etched parts and decals would be a good idea, as these cannot be obtained anywhere else, and their production would presumably be outsourced(?).
For 2-axle vehicles, there is another design method which may suitable. I have seen several H0m models on Shapeways which comprise 2 parts:
1)
A complete bodyshell.2)
An underframe, complete with all details and interior. This fits inside the bodyshell.

Using these methods as a template for your work would remove all cast resin parts, and result in models which could be printed to order, and dispatched to customers with suitable etched metal parts, decals, wheels, bearings and couplings. Your desire to not use resin would be achieved.
